32. Roll Forging
Roll forging is a process where round or flat bar stock is reduced in thickness and increased in length. Roll forging is performed using two cylindrical or semi-cylindrical rolls, each containing one or more shaped grooves. A heated bar is inserted into the rolls and when it hits a stop the rolls rotate and the bar is progressively shaped as it is rolled through the machine. The piece is then transferred to the next set of grooves or turned around and reinserted into the same grooves. This continues until the desired shape and size is achieved. Tapered roller bearings are bearings that can take large axial forces (i.e., they are good thrust bearings) as well as being able to sustain large radial forces. The inner and outer ring raceways are segments of cones and the rollers are also made with a taper so that the conical surfaces of the raceways and the roller axes if projected, would all meet at a common point on the main axis of the bearing. This conical geometry is used as it gives a larger contact patch, which permits greater loads to be carried than with spherical (ball) bearings, while the geometry means that the tangential speeds of the surfaces of each of the rollers are the same as their raceways along the whole length of the contact patch and no differential scrubbing occurs. When a roller slides rather than rolls, it can generate wear at the roller-to-race interface, i.e. the differences in surface speeds creates a scrubbing action. Wear will degenerate the close tolerances normally held in the bearing and can lead to other problems. Much closer to pure rolling can be achieved in a tapered roller bearing and this avoids rapid wear. The rollers are guided by a flange on the inner ring. This stops the rollers from sliding out at high speed due to their momentum. The larger the half angles of these cones the larger the axial force that the bearing can sustain. Tapered roller bearings are separable and have the following components: outer ring, inner ring, and roller assembly (containing the rollers and a cage). The non-separable inner ring and roller assembly is called the cone, and the outer ring is called the cup. Internal clearance is established during mounting by the axial position of the cone relative to the cup.

Upset forging increases the diameter of the workpiece by compressing its length. Based on number of pieces produced this is the most widely used forging process. A few examples of common parts produced using the upset forging process are engine valves, couplings, bolts, screws, and other fasteners. If all of the cavities are utilized on every cycle then a finished part will be produced with every cycle, which makes this process advantageous for mass production.

If you have plastic core scooter wheels then fitting the bearings is very straight forward as they typically can be pushed in by hand without issue. Fitting scooter bearings into Metal core wheels is a little trickier as they are designed to be a tight fit so pushing them in by hand rarely works. In our workshop we used to use a vise to gently squeeze them in, but now we use a hammer!! Apply a small amount of grease to the edges of each bearing you are going to install. Apply a small amount of grease to the inside hole on the scooter wheel where the bearings are going to be fitted. Place the bearing over the hole in the wheel and try and make sure that it is straight/level as possible. Place either a block of wood or an old paperback book over the top of the bearing and gently strike this with the hammer (Important - do not strike the bearing directly with the hammer). When the bearing has been hammered in fully into the hole in the middle of your wheel it should sit flush with the edge of the wheel Turn the wheel over and insert the bearing spacer (you will need a bearing spacer, if you do not use one your wheel will not spin when you do your axles up securely!)

The drop forging process can be performed with the material at various temperatures. Hot Forging: During hot forging the metals are heated to above their recrystallization temperature. The main benefit of this hot forging is that work hardening is prevented due to the recrystallization of the metal as it begins to cool. Cold Forging: Cold Forging is generally performed with metal at room temperature below the the recrystallization temperature. Cold forging typically work hardens the metal. There are two types of drop forging, open die and closed die. Open die drop forging requires the operator to position the work piece while it is impacted by the ram. Roll forging is a process where round or flat bar stock is reduced in thickness and increased in length. Roll forging is performed using two cylindrical or semi-cylindrical rolls, each containing one or more shaped grooves. A heated bar is inserted into the rolls and when it hits a stop the rolls rotate and the bar is progressively shaped as it is rolled through the machine. The drop forging process can be performed with the material at various temperatures. Hot Forging: During hot forging the metals are heated to above their recrystallization temperature. The main benefit of this hot forging is that work hardening is prevented due to the recrystallization of the metal as it begins to cool. Cold Forging: Cold Forging is generally performed with metal at room temperature below the the recrystallization temperature. Cold forging typically work hardens the metal. There are two types of drop forging, open die and closed die. Open die drop forging requires the operator to position the work piece while it is impacted by the ram. The die attached to the ram is usually flat or of a simple contour, most of the shaping is achieved by the operator physically positioning the work piece before each stroke of the ram. A thrust bearing is a particular type of rotary bearing. Like other bearings they permit rotation between parts, but they are designed to support a high axial load while doing this. Thrust bearings come in several varieties. Thrust ball bearings, composed of ball bearings supported in a ring, can be used in low thrust applications where there is little axial load. Cylindrical thrust roller bearings consist of small cylindrical rollers arranged flat with their axes pointing to the axis of the bearing. They give very good carrying capacity and are cheap, but tend to wear due to the differences in radial speed and friction which is higher than with ball bearings. They can support rather larger thrust loads than the ball type due to the larger contact area, but are more expensive to manufacture. Spherical roller thrust bearings consists of two rings and asymmetrical rollers of spherical shape. They can accommodate combined radial and axial loads and also accommodate misalignment of the shafts. They are often used together with radial spherical roller bearings. Fluid bearings, where the axial thrust is supported on a thin layer of pressurized liquid, these give low drag. Magnetic bearings, where the axial thrust is supported on a magnetic field. This is used where very high speeds or very low drag is needed, for example the Zippe-type centrifuge. They are commonly used in automotive, marine, and aerospace applications. Thrust bearings are used in cars because the forward gears in modern car gearboxes use helical gears which, while aiding in smoothness and noise reduction, cause axial forces that need to be dealt with. The double helical or herringbone gear balances the thrust caused by normal helical gears. One specific thrust bearing in an automobile is the clutch "throw out" bearing, sometimes called the clutch release bearing.
